PPS Injection Molding Defects: Black Spots, Fiber Float and Warpage — Mechanisms and Fixes

Polyphenylene sulfide (PPS) has become the material of choice for precision injection-molded parts in electrical and electronics applications, thanks to its outstanding dimensional stability, heat and chemical resistance, and excellent flow. Yet in production, three defects keep recurring: black spots and discoloration, surface fiber float, and warpage or cracking. None of them are only cosmetic — internal stress defects silently cut part strength and service life. Here is how each one starts, and how to stop it.
1. Black Spots & Discoloration
Black spots come from material that sits too long in the barrel and carbonizes at high temperature, then flows into the part as impurities. On natural-color parts a black spot is worse than a blemish — it becomes a stress concentration point that weakens strength and toughness.
Fixes: clean the screw thoroughly on every material change and restart · for long continuous runs, flushing alone cannot remove carbonized deposits — pull the screw and clean it completely.
Discoloration has two separate triggers:
- Uneven mold temperature distribution. Regions that cool too fast form amorphous structure, producing inconsistent local color. Fix: raise mold temperature or anneal the finished parts.
- Insufficient thermal stability of the material. Many plants re-use sprues, regrind and off-spec imported resin to cut cost — but these streams have degraded heat resistance and easily decompose during molding. Fix: lower processing temperature and injection rate to reduce heat and shear; switch to consistent prime-grade resin and strictly limit regrind ratio.

2. Rough Surface & Fiber Float
Two root causes: insufficient mold temperature, and poor wetting between the matrix resin and the glass fibers.
Mold temperature matters more than most plants realize — and it must be measured at the cavity, not read from the mold temperature controller panel. Keep actual cavity temperature at 135°C or above. Too-low cavity temperature degrades surface quality, damages mechanical properties, and hurts dimensional stability in later high-temperature service.
If the real problem is resin-fiber wetting, the fix is on the formulation side: improve the compounding so the resin properly coats and encapsulates the fibers.

3. Warpage & Cracking
Reinforced PPS is inherently stiff, so warpage and cracking are not a stiffness problem — they are an uneven internal stress distribution during cooling and shrinkage. Fix them on three dimensions at once:

PPS molding defects are almost never caused by a single factor. Black spots and discoloration trace back to machine cleanliness and material system; fiber float traces back to mold conditions and formulation; warpage and cracking trace back to material, process and design together.
